IMHO, that one scene where Katse's face is revealed doesn't look *exactly* like Mala, because she alway has her hair pulled away from her face. I think the BOTP people could have just said 'this is Zoltar' and brushed it off as is. After all, these are the same people who took 2 entirely different Red Rangers and called them both Colonel Cronus!

True about the 'Cronus' blunder. I don't think it fooled a single viewer at the time, although we might have forgotten over the intervening decades.
I wonder what would have happened if the Sandy Frank people had gotten the last four episodes...
I think they would have had to edit those last four episodes of Gatch into a single two-parter in order to satisfy the Standards and Practices people. There's just too much that would not be acceptable. No swan-dive into lava for Zoltar. Find a way around Masaki getting shot between the eyes (that is a very discreet hole), if they use him and Oniishi. Not so much of G2 vs Goons. No G2 leaping out of a flying mecha. No admission that he's dying. So much to cut. Of course, it would all take place on Spectra.
The terrifying thought is how much Zark would be added.

I had long, blonde hair too, and I had begun to notice that no one in the entire series had blond hair... except the villains! So it started to give me a bit of a complex....
The sad part is that as a kid, the whole disbelief on Mark's part about Zoltar being a woman just bypassed me completely. We always just jumped to that assumption Zoltar had been revealed to be female, and ran with it. Those pink, glossy lips didn't help...
I don't remember seeing this BOTP episode as a kid -I think I missed a lot of them, sigh. I'm sure I would have found it an interesting twist on the usual animation stereotype (especially for female characters) of blond=good, brunette=bad. I sure found it interesting when I saw the Gatch version, as I read enough online to know where it was leading...

I'm sure Satoshi Suyama and the late ()Hisayuki Toriumi would appreciate that.
When you watch the series - and know the final outcome, you can see all the hiints pointing to the Himalayas as the main base.
But if you were watching for the first time with know knowleddge of the outcome, they are remarkably well hidden.
The writers certainly did do an excellent job.
That's probably why it has been and remains so popular - the whole long-range plot was just so ground-breaking for a cartoon of the time and it still draws people in.
